Why this matters
Missed launches and reprints don’t happen at the press—they start in the brief. This playbook shows you how to move from idea to line-ready packs without drama, using simple decisions that lock quality, timelines, and cost early.
1) Define the job in one page
What to write down (no jargon):
- SKUs & quantities per variant
- Primary pack & environment (oils, moisture, light, temp)
- Regulatory needs (Agmark/pharma, batch/expiry, barcode type)
- Line info (cartoner style, label cores/OD, COF/seal targets for pouches)
- Deadlines, delivery plan, and palletization
Outcome: Everyone aligns on constraints before artwork starts.
2) Pick the right print process for the part
- Cartons → Offset for color fidelity, fine text, special effects (spot UV, foil, emboss).
- Pouches & Foil → Rotogravure for deep solids, smooth gradients, durable ink anchorage.
- Labels → Flexo for crisp barcodes, roll-form supply, and tough topcoats.
- Tubes → Dedicated tube print with accurate seams, heading, and torque.
Outcome: You get the finish you want without over-engineering.
3) Choose substrates by use-case, not habit
- Mono Cartons: FBB/SBS for premium whites; Duplex for value; add soft-touch/foil for impact.
- Liner Cartons: PE/greaseproof for oil & moisture; MetPET when light/aroma barrier matters.
- Labels: Paper for economy; BOPP/films for moisture; metallic films for premium cues.
- Pouches: PET/PE • PET/ALU/PE • BOPP/CPP • PET/NY(EVOH)/PE—match barrier to shelf-life.
- Printed Foil: Select lacquer for PVC/PS/PP/PET sealing; confirm peel vs weld.
- Lami Tubes: ABL for stronger barrier; PBL for squeezability and fully-plastic builds.
Outcome: Packs look right and survive real handling.
4) Make color repeatable
- Decide brand colors (CMYK builds vs Pantone spots) with tolerances (ΔE).
- Use PDF/X-1a exports and share profiles.
- On metallic bases (MetPET, metallic labels), plan white underprints and reveal zones.
- Approve effect maps (foil, spot UV, drip-off) before CTP.
Outcome: Reorders match the first run—no more “almost right” blues.
5) Design for machines (and humans)
- Barcodes: high-contrast area, quiet zone intact, no tight curves or heavy varnish over the code.
- Small text: set minimum sizes for the chosen finish; avoid hairline fonts on metallics.
- Windows & zippers (pouches): confirm sizes, seal widths, and registration marks.
- Carton locks: match crease depth and tuck friction to the cartoner.
Outcome: Faster lines, fewer rejects.
6) Proof once, approve with confidence
- Digital proof → (if needed) on-press check for critical launches.
- For metallics, sign off on white plates and reveal strategy.
- Lock eye-marks, roll specs (core/OD), and winding direction for labels.
Outcome: Approvals that stick—no last-minute surprises.
7) Plan finishes where they matter
- Shelf impact: hot/cold foil on logos, spot UV for contrast, soft-touch for premium feel.
- Protection: anti-scuff varnish on high-contact areas; lamination for pouches/labels.
- Cost control: use foil stamping when metallic area is selective; use MetPET for all-over sheen.
Outcome: Money spent where customers actually notice.
Mini win: Fixing slow scans on a personal-care line
We moved the barcode to a matte, high-contrast panel, raised bar height by 12%, and kept a varnish window. Result: read-rate jumped to 99.6% and line speed recovered without hardware changes.
Quick, no-nonsense checklist
- ✅ One-page brief with SKUs, environment, compliance, and line details
- ✅ Confirm process (offset/gravure/flexo/tube) and substrate per SKU
- ✅ Color plan (spots vs CMYK) + ΔE tolerances + white underprint map
- ✅ Dieline from production—not a mockup
- ✅ Barcodes verified; quiet zones intact
- ✅ PDF/X-1a; fonts outlined or supplied
- ✅ Roll specs (labels): core, OD, web lead, winding
- ✅ COF/seal targets (pouches) or crease/lock spec (cartons)
